Help Nomad Jukebox Zen Xtra: Replaced HD, now have "harddisk problem"

60GB Nomad Jukebox Zen Xtra, bought about a year ago from ebay, ran like a dream after fixing the problems which I described in this thread.

Last week the drive started trying to spin up and going "clack" inside, it would display the menu but not let me scroll around or choose/play anything. Also refused to turn off unless battery was removed. I figured it was broken.

Took it to local computer guru, who tested it and said it ran fine on his systems, but sold me a brand new one -- 160G.

I installed the same firmware I was using before, using Windows XP Pro SP3, ZenXtraP4SAudible_PCFW_LB_2_10_03.exe.

The computer acts like the player is there all right, but the player continues to boot into rescue mode.

I tried "clean up" and it just sat and spun;
I tried "reload OS" and it said "Harddisk problem";
I tried "format all" and it said "Harddisk problem".

Guru says there may be a problem inside the player that it is not recognizing the new drive or the old one. Does this sound right?
